Get more from the plant and crew you already have
Orders are growing in many sectors while skilled technicians stay hard to find. Our operations consulting for manufacturers helps plants and warehouses improve flow, reduce downtime and plan capacity so output is not capped by headcount. Free 30-minute call first. We agree the scope with you before any work starts.
Who this is for
This work is for manufacturers, distributors and operations teams dealing with travel, congestion, unclear storage, recurring losses, unfilled roles or a facility change. It supports plant leaders, production supervisors, maintenance, quality, planning and operators.
- Plants where parts, work in process, finished goods or people take unnecessary routes.
- Teams planning a line change, expansion, move or new product introduction.
- Plants where availability, performance and quality losses are not consistently defined.
- Leaders who need a practical decision on layout or capacity before committing capital or moving equipment.
Signs you need it
- Forklift and pedestrian movements conflict or cross frequently.
- Staging areas grow, overflow or become unofficial storage.
- Operators walk to find material, tools, paperwork or answers.
- Different shifts calculate downtime or output differently.
- Daily meetings review yesterday without clear owners or experiments.
- Space is measured in square feet but not connected to flow, capacity or service.
Our operations offerings
Defined pieces of work with named deliverables. Scope agreed before we start.
Lean Flow & OEE Sprint (labor-light)
Baseline OEE, find the top losses and ship quick wins, so the same crew can produce more by removing waste and downtime.
- Flow or value-stream map
- OEE baseline and top-loss list
- Quick-win plan
- KPI board
Capacity & Backlog Plan
Match capacity to the order book and flag bottlenecks early.
- Capacity versus backlog view by line or work center
- Bottleneck list with options and trade-offs
- Inputs planning, finance and operations can use together
Freight & Landed-Cost Playbook
Plan with cost ranges and booking rules instead of single-point estimates. Pairs with the Landed-Cost & Tariff What-If Dashboard.
- Lane and cost analysis
- Buffer and booking-lead-time rules
- Carrier performance scorecard
- Quarterly review template
AI-Assisted Work Instructions & Training
Capture know-how so new hires ramp faster. Delivered together with AI Support.
- Digitized SOPs and troubleshooting guides
- A simple Q&A assistant on approved documents
- Training checklist
Supplier & Systems Continuity Check
A plain-language list of what stops the plant if it fails, with manual fallbacks.
- Critical-systems and critical-vendor list
- Downtime fallback procedures
- Backup, restore and patch-cadence owner checklist
- Referral to a security specialist for deeper work
KPI Board
A short list of measures your team actually reviews.
- KPI definitions every shift reads the same way
- Board layout and review routine
- A named owner for each measure
Why now
Plants are being asked for more output with the people they have, and input and freight costs are part of the same squeeze. Sourced data points:
- The Manufacturing Institute (Sept 2026), citing a Deloitte study, estimates nearly half a million open manufacturing technician roles.
- In the NAM Q3 2026 Manufacturers’ Outlook Survey, 77.3% of respondents cite freight rates as a challenge.
Flow, standard work and visible losses come first. Automation and AI-assisted know-how capture are the next step.
What we do
Plant and warehouse flow
We improve the movement of people, material and information with a layout and flow plan grounded in how your operation really runs. We provide concepts and decision support, not engineering design, permitting or construction management.
Lean and OEE
We make downtime, speed, quality and daily actions visible so teams can improve the work instead of chasing disconnected numbers.
Process improvement and KPIs
We connect improvement work to daily management so ideas turn into standard work that lasts.
Capacity planning
We compare demand with the capacity of your lines, stations, people and space, so you can see where the constraint really is.
How it works
1
Scope the problem
We confirm the area, line or product, the concerns, constraints and the decisions the work should support.
2
Observe and map
We review drawings and available data, observe the work where practical, and separate measurement issues from operating causes.
3
Design and test
We develop flow, layout or improvement options with your operators and functional owners, and help the team prioritize causes and design experiments.
4
Sustain
We document standards, ownership, open safety or engineering checks and a staged plan for the next improvement cycle.
Focused engagements typically run three to five weeks once scope and access are confirmed. Timing is adjusted to your operating cycle.
Typical outcomes
Goals include more visible flow constraints, clearer storage and staging logic, better-informed layout decisions, a more trusted loss conversation, clearer daily priorities and a repeatable improvement routine. We do not guarantee a specific travel reduction, capacity gain or percentage improvement. Results depend on definitions, equipment, safety requirements, demand, people and follow-through.
Frequently asked questions
Do you create construction-ready drawings?
We create practical concepts and decision support. Licensed engineering, code, fire and construction drawings remain with the appropriate professionals.
Can you work in a live facility?
Yes, with an agreed observation plan and safety requirements. We can also begin with drawings, photos and team interviews.
Do we need perfect data before starting?
No. We identify data gaps and can use observation and a focused pilot to improve the measurement approach as well as the process.
Is OEE appropriate for every process?
OEE can be useful for certain equipment and flow contexts. We will confirm whether it supports the decision rather than forcing a metric.
Does the Continuity Check include cybersecurity services?
No. It is a plain-language list of operational single points of failure and manual fallbacks. For deeper security work we refer you to a specialist.
Can maintenance and quality be included?
Yes. Sustainable loss reduction usually requires production, maintenance, quality, engineering and leadership to share the same problem definition.
